5G and the impact on Industry 4.0

What is 5G?

5G is the new and improved fifth generation of wireless networking technology.

It promises to achieve reduced latency with near real time speeds – allowing larger transfers of data to be achieved quickly – have far more devices connected all at the same time and become a more stable and reliable solution to cellular and industrial networking alike.

What sets 4G and 5G apart?

With the gradual release of 5G networking around the world, there are many questions on what the benefits of 5G entail. For starters, 5G is able to provide speeds of around 10-30 Gbps, equating to approximately 10 to 20 times faster than what 4G offers. This exponential increase in speeds – although already fast enough to support industrial applications – ensures a much more reliable connection than anything else on offer.

Due to the low latency speeds 5G provides (4 to 5 times faster than what 4G offers), it can support big data transfers which are required by industrial applications that involve real-time communications. Another bonus for the transfer of data sets is the development of 5G means it can handle a thousand times the bandwidth of 4G networks.

Energy efficiency is a focal point among the industrial sector, with operations relying on vast amounts of power to function at the capacity needed. Low energy efficiency results in high energy bills, which is why the implementation of 5G for industries will be invaluable for the processes and operations within that sector, due to it using 90% less energy per bit of data transferred than 4G networks.

While 4G networks are able to connect to a hundred thousand devices per square kilometre, 5G greatly furthers their reach increasing the support to a million devices per square kilometre, giving them up to 10 times more support than the 4G network can handle.

How 5G will change industrial factories?

Unlike 4G networks which were geared more towards furthering cellular networking, 5G was built with the industrial environment in mind, providing more power where needed for high consumption operations within factories. 4G has its limits within the industrial environment, caused by reinforced walls and electromagnetic waves, in turn lowering the impact on how the network transfers data. 5G eliminates these challenges, data is able to penetrate through the reinforced walls providing high bandwidth and low latency.

Due to 5G not having to rely on centralised masts or stations and instead being provided through decentralised boxes or cell sites, 5G can be installed in remote locations closer to industrial facilities, causing the costs of supplying connectivity to facilities in remote areas to reduce.

With the fifth generation of networking on the rise and offering more stability and flexibility, industries hope to utilise this to help achieve promises for industry 4.0.

ASi 5 globally standardised fieldbus system

Field Device Connectivity

Field connectivity for IO devices is a significant part of many different industries, collecting data and providing control over first level automation devices, ensuring processes work in harmony with each other, data is correctly collected and operational efficiency is maintained.

Not only does communication with input and output devices remain an integral aspect of all manufacturing processes, but also of functional safety systems on the shop floor which are used to prevent any accidents and reduce downtime.

In many instances, each input device is connected back to a controller – whether that may be a PLC, Industrial PC etc. – often resulting in extra cabling expense and more complex installations.

Using ASi has often been an immediate alternative to costly fieldbus systems, but has been restricted due to protocol limitations...until now.

Compatible with previous ASi generations

Thanks to Bihl+Wiedemann’s globally standardised fieldbus system for the first level of automation, ASi 5 can now transmit much larger volumes of data at a significantly faster speed than previous ASi versions. ASi 5 is comparable to Ethernet systems due to its great data bandwidth – allowing it to connect analogue devices as well as process data sizes from 16 bits up to 32 bytes per slave whilst maintaining short cycle times (384 digital inputs and outputs in just 1.27 ms!).

This latest innovation stage of the ASi interface provides a more cost-effective alternative compared to traditional fieldbus systems thanks for dramatically less wiring, a free choice of topology (ring, star, line) and the ability to integrate safety on the same infrastructure. With higher density field input / output modules, device field wiring can also be concentrated in robust field mountable modules.

Another benefit of the ASi 5 comes from the compatibility with previous ASi devices, meaning ASi 5 devices can be used with ASi slaves from any generation in both existing and new ASi networks. If there is already an ASi device in your network you do not have to replace the existing slaves, ASi-5 slaves are able to be connected with current slaves, or alternatively existing slaves can be replaced ‘in situ’ with ASi 5 slaves where device demand requires greater bandwidth.

With the ASi 5, sensors and actuators are connected with a controller through a single two-conductor profile cable resulting in dramatically less wiring than alternative fieldbus solutions.

Electronic Overcurrent Protection

In any electrical circuit, there is always a risk of faults, short circuits or overloads occurring. Faults in any electrical circuit can be dangerous and may result in costly fault finding, as well as downtime and repairs.

To avoid faults causing damage and harm, a system must be protected to ensure that the load is disconnected quickly from the circuit when a hazardous condition is detected.

Although fuses and miniature circuit breakers (MCB’s) are the norm for circuit protection, they do not cater as effectively for DC faults leading to an increased risk of failure or damage on the output side of a DC power supply.

E-T-A Circuit Protectors are specifically designed to protect DC loads by providing a quick and reliable detection of faults that would normally cause the switched mode power supply to trip out and drop the whole circuit.

Cable termination basics

When it comes to cable termination, the quality of your cable, your ferrule or lug and your crimping tool all contribute to the quality of the connection being made – any weak link, and the connection will not be to the correct standard or current rating.

Proper selection of components and crimp tool are essential to ensure that a solid bond is formed and the wire ends are tidied. If the ends are improperly crimped, a high quality connection cannot be achieved and the crimp will not be able to carry the same current as the cable, and failures may occur.

How to ensure a high quality cable termination is achieved

The correct equipment choice should be made from the beginning to end, starting with reliable high-quality cables.

If the cables purchased are particularly cheap, it is highly likely to have been made cheaper by the reduction of copper wire inside, reducing the cable outer diameter even if the cable remains labelled with the appropriate current rating. This creates a weak connection as there is an incorrect cable diameter at the crimp end.

Secondly the lug used must be of the correct size – with an inner diameter to match the cable being crimped, and an outer diameter designed to work correctly with the crimp tool being used. If either the inner or outer diameter is not correct, the cable will not be crimped with sufficient surface area contact or pressure.

The final step is to acquire a crimping tool which is up to the job – not only must it have a suitable matching die for the crimp being used, but it must be capable of exerting the correct crimping force around the entire crimp and cable circumference.

Only with all the correct ingredients can you make a connection that is not only up to the job, but that results in a cold weld of copper between the conductor and the crimp lug.

When you’re looking for a device to fit within an area containing a flammable gas or a combustible dust in the pharmaceutical, petrochemical or food and beverage industry, options become even more limited due to the enhanced standards for these atmospheres.

Built with intrinsic safety protection

The BEKA BA3101 Pageant is an intrinsically safe combined HMI-PLC operator interface, designed to be safely installed in Zones 1, 2, 21 and 22 hazardous areas. Direct connection to a range of intrinsically safe analogue and digital devices is made possible with Ex ia individually certified plug-in modules. In addition to the CPU module, the Pageant Operator Panel can accommodate up to seven I/O modules.

The PLC employs industry standard CODESYS runtime software which is compliant with IEC 61131 and has a lifetime licence.

BEKA Pageant is capable of operating alone or as part of an integrated system, monitoring and controlling a wide range of hazardous area equipment, from pumps and monitoring systems to production lines and machinery– all economically and efficiently.

Thanks to BEKA’s new low power technology, BEKA Pageant only consumes a small amount of power, avoiding significant temperature rises within the enclosure. Consequently, heavy protective enclosures are no longer required unlike with other operator panels. Additionally lower power consumption means considerably reduced operating costs

Communication with BEKA Pageant is established through an isolated RS485-IS port which can be connected to equipment within the hazardous area or to the safe area via a BEKA Power Isolator.

UKCA Declaration of Conformity

 

The transition from the European system of CE marking to the UK equivalent of UKCA is well under way.


From 31st December 2024, it will be illegal to release a product onto the UK market that does not carry the UKCA marking. An important point to note is that this ‘release’ into the market is the point at which a manufacturer ships a component, and items that are already in circulation by this date remain valid for use and re-sale.


For items that are affected by the transition from ATEX to UKEX, the deadline for transition is not until 2025, and items market ATEX can be treated as equivalent although they must still carry a UKCA marking on the product or packaging that can be affixed via a sticker and certified as equivalent via a manufacture declaration of conformity.

We started our assembly journey with Hubbell in 2015 when we were appointed as an Approved Box Modifier for Hawke. By developing our programming capabilities and investing in dedicated CNC machines we have been able to take on the complete range of GRP enclosures offered by Hawke including the PL644 at 400mm square.

We currently have over 20 Exe certified pre-configured GRP junction boxes in stock for immediate delivery, where custom built assemblies are required, then we aim to offer a prompt delivery service.

For stainless steel applications we can assemble both the Hawke EJB & S range of Exe Junction & Terminal boxes

Since establishing our relationship with the Killark brand nearly 10 years ago and with our experience in control station assembly, we recently took on the UK build responsibility or the HKH range of local control stations which includes both GRP and stainless steel options. In 2000 we launched a range of S&J assembled EX41/GHG41 ATEX control stations for Zone 1 applications, marking the start of our assembly partnership with CEAG. Initially starting with 4 stock lines, over time with have expanded the stock profile, now offering over 20 ATEX & IECEx certified control station configurations for both Zone 1 & 21 applications. Where custom built assemblies are required, we aim to offer a prompt delivery service.

To develop our build capabilities further and support our growing Ex customer base, we were appointed as approved assemblers for the Crouse Hinds NTB and STB ranges of Stainless Steel Junction & Terminal boxes.

Twenty years later we continue to offer the Crouse Hinds range and have recently extended the profile to include the XLH enclosure and now stock a range of pre-configured Instrument terminal boxes for use with BS5308 cable.

Vegapuls - 80 GHz radar technology

 

From fuel tanks in automobiles to grain silos in food production factories, level measurement is used to determine how much liquid or bulk solid there is in a particular container. Without level measurement, it would be impossible to accurately detect how much of a particular product there is available, meaning health and safety, quality and costs would be negatively impacted without this precise information. Depending on the application, different types of level monitoring is required to produce measurement data for digital (wireless) or local indication.

Level measurement instruments are typically divided into two categories, continuous and point measurement. Point level measurement can only indicate whether something is high or low when the material reaches a specific point in the container, whilst continuous level measurement – as the name implies – constantly measures the level of the product, giving a much more accurate result without being invasive.

There are a few commonly used types of level measuring instruments, such as, ultrasonic, radar, hydrostatic, float sensors. Ultrasonic sensors function by emitting sound waves whilst radar sensors emit microwaves, the waves are then reflected back at the sensor and time interval of the process is calculated determining the level of the material. Both types are fairly similar in their function but as technology advances, radar sensors come out on top.

The Future is 80GHz Radar

VEGA have developed a cutting-edge radar microchip specifically optimised for level measurement requirements. The miniature design allows it to be used in highly compact sensors, which are substantially more cost effective than their larger counterparts. With this new technology in hand, they have created the VEGAPULS Radar Non-Contact Level Sensor.

Radar sensors are highly effective in a multitude of scenarios, they are not limited to just liquids and can also measure bulk solids with great accuracy. Compared to ultrasonic sensors, radar sensors are able to measure accurately without being affected by environmental influences, such as in dusty or steamy applications. This makes them highly effective for a wide range of applications where these conditions may be present, whilst ultrasonic sensors are highly vulnerable to these conditions which cause the sound running times to change.

If flooding of the sensor occurs during certain processes, radar sensors are still able to record accurate measurements up to the antenna. Ultrasonic sensors can also be equipped with a mechanical flooding sleeve, however these components can become contaminated and impair the reliability of the measurement, causing the dead zone to increase. With radar sensor’s optimised signal processing, interference caused by build up on the antenna system can be suppressed, allowing for reliable accuracy and thus does not need cleaning.

VEGAPULS employs 80 GHz technology for precise alignment to the medium that is being measured meaning there are no interference signals with installations such as pipes or pumps in narrow shafts or with deposits in walls.

VEGAPULS can be used in a wide variety of applications such as:

  • Water Treatment (Pump stations, Rake control, Stormwater overflow chambers, Open channels, Sand filters, Drinking water reservoirs)
  • Food Production (Small silos for baking ingredients, Storage tanks for alcohol, Filling machine for chocolate)
